Just something that popped into my head after a long night.

Give each weight class varying armor coverage depending on weight class, or even role, say scout or brawler. Values subject to balance changes.

Light Mech: +50% Armor to torso locations. Emphasize that Lights have weak limbs and need to be legged to kill.

Medium Mechs: +50% Armor to Limbs to give a good general coverage for Mediums.

Heavy Mechs: +25-30% Upper Body Armor. No real reason for it just sounded good.

Assault Mech: : +10-20% Overall Armor bonus, well just because they are tough.

Edit: Everything subject to change :D

Interesting idea, but that means there's some stranger than normal dichotemy at the edge of the tonnage margins (35-40, 55-60, 75-80), and honestly, weapon balance is more of an issue than armor balance.
